It is found in optical systems, semiconductor equipment, metrology, scientific instruments, and other precision applications.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">However, machining ZERODUR\u00ae is not simply a matter of putting the material on a CNC machine and cutting it to size.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">In our experience, the difficult part is controlling what happens <strong>at the edges, inside holes, beneath the machined surface, and during final grinding<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Small chips, micro-cracks, subsurface damage, or dimensional changes during finishing can affect the final component even when the basic CNC machining appears successful.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For this reason, we plan the machining process around the final drawing requirements rather than treating ZERODUR\u00ae as a standard CNC material.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Why Is ZERODUR\u00ae Difficult to Machine?<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">ZERODUR\u00ae has a glass-ceramic structure. During machining, material removal can involve brittle fracture rather than the controlled plastic deformation seen in many metals.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">This creates several challenges:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>Edge chipping<\/li>\n\n\n\n<li>Micro-cracks around holes and slots<\/li>\n\n\n\n<li>Subsurface machining damage<\/li>\n\n\n\n<li>Damage around thin sections<\/li>\n\n\n\n<li>Dimensional changes during grinding<\/li>\n\n\n\n<li>Difficulty maintaining flatness and parallelism<\/li>\n\n\n\n<li>Surface-quality requirements after machining<\/li>\n<\/ul>\n\n\n\n<p class=\"wp-block-paragraph\">The risk is particularly important when a component contains <strong>small holes, narrow slots, thin walls, deep pockets, or precision reference surfaces<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">This is why machining strategy matters as much as the CNC equipment itself.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">ZERODUR\u00ae vs. Glass vs. Technical Ceramics<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">ZERODUR\u00ae is sometimes treated simply as a type of glass because of its glass-ceramic structure. However, its machining behavior is different from both conventional glass and many technical ceramics.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Technical ceramics such as SiC, Si\u2083N\u2084, and alumina can require significant grinding because of their high hardness.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">ZERODUR\u00ae, on the other hand, presents a different challenge. The material may be easier to remove than some advanced ceramics, but <strong>controlling brittle damage and maintaining the final surface condition becomes critical<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Therefore, we do not simply transfer a ceramic machining process directly to ZERODUR\u00ae.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Edge Chipping<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Edge chipping is one of the most common problems when machining brittle materials. It typically occurs around <strong>sharp edges and hole edges<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For non-critical components, minor edge chipping may be acceptable. For precision components, however, it can affect <strong>assembly, sealing surfaces, and optical performance<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">This is why edge quality needs to be considered throughout the machining process.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Why We Leave Machining Allowance<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">When rough machining ZERODUR\u00ae with a diamond grinding wheel, trying to reach the final dimension in the first roughing operation can increase the risk of <strong>edge chipping and subsurface damage<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For precision components, our process is therefore typically:<\/p>\n\n\n\n<p class=\"wp-block-paragraph\"><strong>Rough grinding \u2192 Precision machining \u2192 Controlled allowance \u2192 Fine grinding \u2192 Polishing and other finishing processes<\/strong><\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The remaining material is not simply &#8220;extra material.&#8221; It provides enough allowance for the subsequent fine grinding and finishing processes to remove the machining-affected layer and achieve the required surface condition.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The amount of allowance depends on the <strong>component geometry, feature size, required tolerance, surface finish, and machining method<\/strong>. It is determined as part of the process planning rather than using a fixed value for every component.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">CNC Machining ZERODUR<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">CNC machining is an efficient way to establish the main geometry of a ZERODUR\u00ae component, including <strong>holes, slots, steps, curved surfaces, and other complex features<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For most components, our <strong>3- and 4-axis machines<\/strong> can handle parts up to around <strong>400 mm<\/strong>, depending on the geometry. When the component is larger or structurally more complex, <strong>5-axis machining<\/strong> may be required.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">However, five-axis machining is not automatically the better choice. It involves more complex equipment and processing, which can significantly increase the machining cost. We therefore select the machining method according to the actual geometry and requirements of the part.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">CNC machining also does not mean that every surface can be finished in one operation. When a component requires a higher surface quality, <strong>fine grinding and polishing<\/strong> are used after machining to achieve the required surface condition.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">In practice, a good ZERODUR\u00ae component is often the result of <strong>several processes working together<\/strong>\u2014each process is used for what it does best, from rough machining and precision machining to fine grinding and polishing.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Precision Holes Require Special Attention<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Holes can become particularly challenging when their diameter is small or when the surrounding wall is thin.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">During machining, brittle fracture can occur around the entrance or exit of the hole.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For critical holes, the process may therefore include:<\/p>\n\n\n\n<ol class=\"wp-block-list\">\n<li>CNC machining to establish the hole geometry<\/li>\n\n\n\n<li>Controlled allowance where appropriate<\/li>\n\n\n\n<li>Precision finishing<\/li>\n\n\n\n<li>Inspection of diameter and edge condition<\/li>\n<\/ol>\n\n\n\n<p class=\"wp-block-paragraph\">The actual process depends on the hole diameter, depth, tolerance, surrounding geometry, and surface requirements.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">This is also why we prefer to review the <strong>2D drawing together with the 3D model<\/strong> before finalizing the machining process.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">A hole that looks simple on a drawing can become much more difficult when its relationship with a nearby thin wall or pocket is considered.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Five-Axis Machining for Complex ZERODUR\u00ae Components<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Not every ZERODUR\u00ae component requires five-axis machining.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">However, five-axis machining becomes valuable when a component contains:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>Angled surfaces<\/li>\n\n\n\n<li>Complex profiles<\/li>\n\n\n\n<li>Deep pockets<\/li>\n\n\n\n<li>Multiple orientations<\/li>\n\n\n\n<li>Curved structures<\/li>\n\n\n\n<li>Features that are difficult to access from a single direction<\/li>\n<\/ul>\n\n\n\n<p class=\"wp-block-paragraph\">The main benefit is not simply <strong>&#8220;more axes.&#8221;<\/strong><\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The real benefit is <strong>better control of complex geometry with fewer setups<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For a closer look at how we use five-axis machining for complex ZERODUR\u00ae components, see our <strong>[<a href=\"https:\/\/www.youtube.com\/watch?v=AggPU5TvUWg\">ZERODUR\u00ae five-axis machining video on YouTube<\/a>]<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Every additional setup can introduce positioning errors.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For a component containing several critical surfaces, reducing the number of setups can help maintain the positional relationship between those surfaces.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">We therefore select 3-, 4-, or 5-axis machining according to the actual geometry rather than using five-axis machining simply as a marketing feature.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Can Chemical Etching Remove Subsurface Damage?<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Chemical treatment has been studied as a method for removing or revealing damaged layers in glass and glass-ceramic materials.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">However, chemical etching also removes material. For precision components, uncontrolled material removal can affect dimensional tolerances and surface geometry.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For this reason, chemical treatment should not be considered a universal solution for machining damage.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For precision production, our primary approach is to <strong>control the damage during machining and use subsequent grinding or polishing to remove the affected layer when required<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The appropriate process depends on the customer&#8217;s dimensional and surface requirements.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Polishing and Surface Finishing<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Some ZERODUR\u00ae components require more than dimensional accuracy. The required surface roughness can also determine which finishing process we use.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For a surface roughness requirement around <strong>Ra 1.6 \u03bcm<\/strong>, a relatively coarse grinding wheel may be sufficient. For requirements around <strong>Ra 2.0 \u03bcm or above<\/strong>, sandblasting may sometimes be considered. Using a coarser grinding wheel directly on ZERODUR\u00ae can increase the risk of <strong>chipping or cracking<\/strong>, so the finishing method needs to be selected carefully.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For finer surface requirements, we use <strong>fine grinding<\/strong> to bring the surface roughness and remaining material within a controlled range, sometimes down to several tens of microns or a few microns depending on the drawing. The remaining dimensional and surface requirements can then be achieved through <strong>polishing<\/strong>.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">However, the achievable surface finish also depends heavily on the geometry. <strong>Flat surfaces<\/strong> can generally be processed to a very high surface quality with precision equipment. <strong>Steps, curved surfaces, and other complex features<\/strong> are more challenging and may require specialized polishing equipment or manual polishing.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Coating After ZERODUR\u00ae Machining<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Some ZERODUR\u00ae components require optical or functional coatings after machining and polishing. In these cases, the coating requirements should be clearly defined on the drawing, including <strong>which surfaces need to be coated, the required reflectivity, and the coating type<\/strong>, such as AR coating or other functional coatings.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Based on our experience, the coating performance near the edge of a coated surface can be affected by the coating process, creating an <strong>inactive area<\/strong> where the required reflectivity may not be achieved.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">For this reason, when the edge area is critical, we may <strong>apply the coating before chamfering<\/strong>. The chamfer is then machined after coating, removing the edge area affected by the coating process and leaving the required coating performance on the final functional surface.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Therefore, coating requirements should be confirmed <strong>before machining begins<\/strong>.
